Pop the visor off of the LEGO football helmet. Use the cutting disk on the Dremel tool to cut off the chin guard so that the helmet is rounded at the location where the chin guard was removed. Sand using 1200 grit sand paper to smooth the helmet where it was cut.
Clamp the helmet into an easily accessible position each time you work on it with power tools. Drill holes in the helmet. Drill the ear hole where the ear would be on the LEGO action figure (if ears existed on them). Wiggle the Dremel around in a circular motion so that the tool widens the hole. Make both sides the same.
Bend the paper clip so that it goes around the top of the face opening from one ear hole to the other. Leave a small section beyond the ears on each side that are 2-millimeters wide. Cut the extra off of the paperclip. Bend the paperclip at these 2-millimeter wide segments at either end so that they go inwards on either side into the ear holes (for now). Remove this wire, maintaining the shape that you made.
Bend another wire so that it does the same thing but instead of going around the face, it forms the part of the front face mask in front of the face. Leave off the two 2-millimeter bends at the ends as well. Make another of these. Solder the face mask together with the two pieces that you have just made soldered to the original to make the face mask. Make sure that the two front face mask bars are separated by about a millimeter.
Drill two smaller holes (without wiggling the Dremel) just in front of the ear holes. Dab the face mask into hot glue where it needs to attach to the mask (at the top where it goes around the face) and place it on the helmet. Let the glue cool.
Sand the entire surface that you intend to paint with the 1200-grit sand paper and then use the masking tape to cover parts so that the whole helmet is not painted in a single brush stroke. Move the tape as needed and do not let the tape stay in the paint while it dries. The result will be a glossy paint job.
